Anand Gears coal mill gearbox with planetary+bevel design for extreme loads

Heavy-Duty Grinding

Extreme-Duty Coal Mill Gearboxes for 24/7 Continuous Operation

Anand Gears coal mill gearboxes deliver uncompromising performance under extreme continuous duty in thermal power plants and industrial coal grinding systems. A unique planetary+bevel two-stage design achieves massive torque multiplication (100:1 to 200:1) while distributing grinding loads evenly across multiple planetary gear pinions and managing extreme vertical thrust loads through reinforced bevel bearings. Power range 100 kW to 2000+ kW with output speeds 15–40 RPM matched to vertical roller mill table rotation. The gearbox converts horizontal motor input rotation into slow vertical table motion; three grinding rollers press downward (1000–2000 kN grinding pressure) onto the table, crushing coal to fine particles. Designed for 100,000+ operating hours of continuous full-load operation — typical life expectancy 10–15 years in power plants running 24/7. Heavy-duty sealed bearing design and contamination-resistant oil bath system protect against coal dust intrusion and ensure reliability even in harsh power station environments.

Planetary+bevel design — maximum torque density with load distribution
100,000+ hour design life — continuous duty under full load
High thrust bearing capacity — handles 2000–5000 kN grinding pressure
Sealed design — coal dust and moisture contamination resistant
Shock load resistant — handles coal jams and tramp metal impacts
Field overhaul capable — major components available for rebuild

Engineering Design

Planetary+Bevel Architecture for Extreme Coal Grinding Loads

Anand Gears coal mill gearboxes employ a two-stage planetary+bevel gear design optimized for the unique load profile of vertical roller mills. The first stage is a planetary gear arrangement (3–4 planet gears orbiting a central sun gear), which converts the motor input torque into distributed loads across multiple planet pins. This architecture provides three critical advantages: (1) Torque Distribution — Grinding load is split equally among planet gears, reducing stress on any single gear tooth and enabling extremely high torque transmission (100,000+ Nm) without undersizing. (2) Compact Size — Planetary design achieves 100:1+ speed reduction in a single stage, much more compact than parallel-shaft gear trains. (3) Radial Load Balance — The symmetric planet arrangement produces negligible radial reaction forces, simplifying bearing design and reducing foundation requirements. The second stage is a bevel gear reduction (typically 2:1 to 3:1 final ratio), which further reduces speed and redirects the load vector from horizontal to vertical for the grinding table drive. The bevel pinion mounts on the planetary carrier output shaft; the bevel ring gear mounts directly on the vertical grinding table drive shaft. Bevel teeth are manufactured with high-precision spiral geometry (not straight-cut bevel) to ensure smooth, continuous engagement and low vibration during table rotation. The bevel stage handles the full vertical thrust load from grinding rollers — typical thrust bearings rated for 2000–5000 kN.

The gearbox housing is ductile iron with reinforced construction, designed to withstand grinding loads and impact forces from coal jams and tramp metal. Internal baffles separate the planetary and bevel cavities, allowing optimal lubrication for each stage. The planetary stage runs in continuous oil bath with splash lubrication; the bevel stage receives directed oil flow from an internal pump. All bearings are sealed deep-groove ball or tapered roller types rated for 100,000+ hour life under continuous load. Labyrinth seals and felt rings protect against coal dust contamination — critical for sustained operation in coal mill environments. Optional oil cooling (fin-cooled or fan-cooled tanks) maintains oil temperature <60°C, preventing viscosity degradation and extending component life.

Load Profile & Bearing Capacity

Grinding Torque

100,000–300,000 Nm depending on mill size and coal hardness. Distributed across planetary pinions — no single tooth carries full load. Handles impact from coal jams and tramp metal without damage.

Vertical Thrust Load

2000–5000 kN typical, resulting from roller weight (200–400 kN) plus grinding pressure (1500–4500 kN). Reinforced bevel bearing carriers handle sustained vertical load over 100,000+ hours.

Shock Load Factor

Coal mills frequently encounter sudden stoppages (coal bridge collapse, tramp metal) producing shock loads up to 2× static grinding torque. Gearbox design includes service factor 1.5–2.0 to absorb shocks without fatigue failure.

Duty Cycle

24/7 continuous operation typical. Mills run to full capacity during normal operation; short standstill periods during fuel load changes. Some mills operate 300+ days per year with only planned maintenance shutdowns (2–4 weeks annually).

Industry Applications

Coal Mill Gearbox Applications

Essential equipment in coal-fired power generation, industrial coal grinding, and PCI systems.

Thermal Power Plants

Coal-fired power stations burning pulverized coal for electricity generation. Gearboxes drive vertical roller mills that grind coal to 75–100 microns fineness for optimal combustion. Continuous 24/7 operation with annual capacity factors 50–80%. Reliability is critical for uninterrupted power supply.

Steel Mills & Blast Furnaces

Pulverized coal injection (PCI) systems injecting finely ground coal into blast furnaces to replace expensive coke. Reduces raw material costs and improves furnace efficiency. Coal mill gearboxes run continuously during blast furnace campaigns (300–400 days per year).

Cement Plants & Kilns

Coal and pet coke grinding for kiln fuel supply. Vertical roller mills produce consistent fineness for optimal kiln combustion and clinker quality. Some large cement plants operate 2–4 mill units in parallel to meet fuel demand.

Industrial Coal Dryers & Handlers

Specialty coal processing facilities handling sub-bituminous and lignite coals with high moisture content, corrosion handling, and specialized equipment integration. Drying ensures better combustion efficiency and thermal plant performance.

Drives & Controls

Drives & Controls for Coal Grinding

Pulverizer drives need more than a gearbox: high-torque vector VFDs hold mill speed under varying coal load, and MCC panels sequence feeders, fans, and the mill itself. We supply and panel-build both.
